      Yeeeeee-har!

      I now have 8.5mm for the 5mm bolt heads, I shall have to turn something down to fit smiley

      Here's the jig…

      The VFD is held down by a lump of iron and a towel, but it is located by a 5mm pin coming up from below.

      Above it is a virgin Dormer 8.5mm drill bit aimed exactly at the 5mm pin below.

      A slow vertical feed on the knee and lots of revs on the bit for a smooth finish.

      There was 3mm of plastic behind to cut in to and I took half of it. One VFD done, one to go smiley

          I have had this problem almost identical. A few swipes with a round file was all it took to remedy.

            The OP though had already prepared tapped holes in precisely the right positions based on the VFD holes, so the round file/hole dragging technique would not work.

              I am now waiting for M5x16 Pozi cheese heads (50 for £2 with free shipping) before I can wire it up.

              While waiting I am de-clattering my splines and fitting a spindle lock.

              Will I live long enough to finish this thing?

                No, it would indeed require the foresight to look at the casting and realise that there was no space for a screw head. You'd have to slot the housing before drilling the fixing holes.
