I'm printing off a series of small parts that were proving almost impossible to fabricate in PLA. I'm going to set them in plaster of paris (well a cheap plaster of paris based wall filler).

Has anyone got experience of doing this? What's the best way to dry the moulds, how long/hot do they need to be to burn out the PLA?

Also, best metals for good results with relatively fine detail – I would prefer brass but I can even melt down a few old wargaming figures if I have to, these are not highly stressed parts but using the plastic ones wouldn't feel right!

The only useful bits I have for you are to use natural PLA rather than coloured, as the coloured leaves behind a dust residue from the pigment (we were burning off the PLA and pouring molten glass in the one kiln process). I usually dry plaster parts in the sun for a few days (obviously depends on the size), and when you are ready to use, warm/heat them in the kitchen oven – as much as you are game – prior to pouring in the molten material. If you do not heat the plaster first, you get too much gas coming out of the plaster – expansion – that it can mar the surface.

Do the blanks account for shrinkage?

Have you considered gelcoat / fibreglass as an alternative to casting?

Looking on line it was clear many people don't dry the plaster properly. I did two hours at very low, then ramped it up for another two hours, then ran flat out for about 20 minutes, it was then possible to pour out about half the PLA.

I used natural pure;y by chance

This was the result of a trial run, don't ask how it turned into aluminium bronze… the base is 10mm square.

A second run produced four from a single mould, one with a minor fault, one short of metal as I put a bit too much in the first two holes!

The two good ones are great for what I need, much better than I could fabricate something an inch high in about six parts (I'm no jeweller!). Patterns were printed at 0.025mm layer height, practical with such tiny prints and gives an excellent finish. The dimples are to guide drilling.

One of my "to do" projects is to make some valve castings out of bronze usiing a similar method using wax filament for printing. Wax filament melts at 140-150 Deg C.

After baking the plaster mould to remove the wax it is placed in a box and surounded by compacted sand for extra support while casting.

                  Paul.

Phew! Looking at the price of wax filament I think a bit of extra gas for melt-out is the cheaper option
